Just about all back together, just need to do some work to fit the bumper over the new intercooler.
Replaced a lot of heat shield and added some more in areas that might be getting hotter than desirable. I found this stuff that I am hoping will help keep things a bit cooler above the down pipe.
Haha VTA, I assume you are referring to the BOV based on the last pic and not the WG? It had been recirc'ed for a long time but I am experimenting now. WG is still recirc'ed. Originally I recirc'ed it way back when because I was getting backfires when letting off the throttle. Recently I found that during quick shifts, like during drag racing, it was running lean after up shifts under load. I thought dumping to air might help this. Might be the wrong approach but so far it is having the desired result, tho I haven't been back to the drag strip for testing yet... And no more major backfires coming off throttle either, just a little pop once in awhile, but who doesn't like flames I think the tune has gotten dialed in over time.
So I braved the snowy roads in my neighborhood to get the car out for a little testing today. It is around 30*F here now so I really won't know about the new FMIC affect on cooling for awhile.
But it does seem there is either a boost leak or significant pressure drop across the new intercooler. I didn't really push it but I eased it up to 0psi (measured off one of the LIM ports) and it started bogging and AFR was in the 10's... I need to go over all the connections...
Performed a pressure test and found a leaky coupler between the charge pipe and TB. Replaced and holds much better during test. Glad it was easier to et to than the broken LIM bolt. Hopefully the weather holds for a drive test.
I think I might still have a leak, but having trouble finding it. Idle trims are kinda all over and still doesn't build boost like I am used to. Might swap back to the old intercooler and see if it makes a difference.
So I think I got all the leaks sealed but performance is still not what I hoped for. I can only build a about 12psi peak where I was seeing 15psi peak with the old intercooler, about a 3psi drop. Worse than the pressure drop is the significant lag. I'm going to put the old intercooler back in and see if things go back to what I'm used to.
On another note I seem to be killing O2 sensors. My OE front wide band gave up the ghost shortly after I started playing with ethanol. I got a new one and it is now flatlining at 14.7...

The lag vs pressure drop thing doesn't add up . You would expect lag to be less if anything . And pressure drop would only be at the high end if the IC was restrictive.
Maybe I still have a leak, I haven't ruled that out. It sure seems like a leak, not building boost, the lag, etc... But instead of continuing to hunt for it I figured I would just swap out the IC and only the plumbing required for the old one. If the problem disappears I know where to focus my search. If the problem stays then I can rule out that stuff...
I'm a little baffled by the O2 sensor failures. The last one saw nearly two years in a turbo manifold with pre-mix, so I wasn't all that surprised. But the current one is only a couple weeks old, and and most of that time was on jack stands. My original prosport sensor is still working great after 4 years...
All in. Full airflow to the rad thru the lower opening now. License plate position is temporary until I figure something else out.
We are supposed to use front plates here in Ohio, too. I have a nice collection of front plates that have been collecting dust in my garage for the last 20 years. Have never been hassled about by law enforcement...even though I've gotten to chat with a few on the roadside over the years. So I would just ditch the front plate. The car looks 1000X better without it.

I agree, I'd love to ditch the front plate. But I've gotten pulled over twice over the last few years when I've tried leaving it off

I also found that the backfiring is all in the tune when VTA, If I spool my turbo up to 0psi (measured at UIM) then let off the pedal I can get huge backfire/flames..... otherwise it is almost non-existant.

Cops are so hit or miss. In 11 years I have never had a plate and it has only been mentioned by one cop when I was pulled over for speeding and he didn't give me a ticket for it.
